Die Casting vs. Injection Molding: Which for Your Metal Part?

Die casting vs. injection molding is a classic sourcing decision: both make complex, high-volume parts from a mold, but one pushes molten metal and the other molten plastic (or metal-filled feedstock). Pick wrong and you overpay for tooling or ship a part that fails in service. This guide compares the two on material, cost, and part performance so you choose with confidence.

Process Overview

Die casting injects molten aluminum, zinc, or magnesium into a steel die at high pressure, producing strong, thin-walled metal parts. Injection molding pushes molten thermoplastic into a mold—light, cheap, but not metal. For “metal-like” parts you can also use metal injection molding (MIM), which molds metal powder feedstock then sinters it.

Material Differences

Tooling and Volume Economics

Both need expensive molds amortized over volume. Die-cast tooling is sturdier (high pressure, heat) and costlier; plastic tooling is cheaper. The crossover to “worth it” is lower for plastic. Sand casting or CNC machining avoid tooling entirely for low volume.

Tolerance and Finish

Die casting holds ±0.1–0.2 mm with cast-in features; plastic holds similar with cosmetic surfaces straight from the mold. Both need secondary ops (trim, machine, coat) on critical faces. Die cast parts commonly get deburring and anodizing.

Decision Guide

  1. Need real metal properties? → die cast or MIM.
  2. Need lowest cost and light weight? → injection mold.
  3. Low volume, no tooling? → CNC or sand cast.
  4. Small intricate part at volume? → consider MIM.

FAQ

Can plastic replace die cast metal?
Often for non-structural, non-heat, non-EMI parts—at lower cost.

Which is faster to first part?
CNC is fastest (no tool); molding/casting follow after tooling.

Is MIM a middle option?
Yes—real metal, intricate shapes, high volume, small parts.
